What this sachet is

This is a flexible sachet built for powdered and small-format sport nutrition products. The standard construction is a matte film, pure aluminium and PE laminate at 140 micron, though thickness and material mix are customisable to suit your fill weight and barrier target. The matte outer layer gives a soft-touch finish that resists scuffing and takes print well. The aluminium core is the barrier layer: it blocks moisture vapour, oxygen and UV light, which are the three main causes of flavour loss, clumping and vitamin degradation in supplement powders. The inner PE layer provides the seal. Sachets are supplied as pre-made flat pouches in 3-side or 4-side seal formats, or as printed rollstock with registration marks for automated form-fill-seal lines. Sizes are fully customisable, so the same structure can run from a 5 g sample stick to a 30 g single-serve dose.

Features and material options

The construction can be tuned for sustainability without losing shelf life. Mono-material PE and PP structures are recyclable in streams that accept flexible PE, and PCR (post-consumer recycled) content can be incorporated. Lightweighting reduces plastic per pack while keeping the required barrier. Where full foil barrier is not needed, PET/MET PET/PE offers a metallised alternative with good moisture and oxygen resistance at lower cost. For highly hygroscopic powders, PET/AL/PE remains the reference structure.

Printing is digital or rotogravure, with glossy or matte finishes and metallic effects. Registration is tight enough for fine text, ingredient panels and regulatory information. Sachets can include tear notches for clean opening, hang holes for retail peg display, and zippers on larger formats. Rollstock is supplied with eye marks and registration marks that run on standard FFS equipment. All materials are produced in a food-grade environment under ISO, BRCGS Packaging and HACCP quality systems at our manufacturing partner.

Where it is used

These sachets suit single-serve and multi-serve supplement formats: protein and creatine powders, pre-workout blends, electrolyte and hydration mixes, vitamin and mineral powders, collagen, greens powders, amino acid blends, and meal replacement shakes. They are also used for sample and travel packs, subscription box inserts, and contract manufacturing runs where the brand needs a consistent pack across several SKUs. The flat profile packs efficiently into cartons and display boxes, and the barrier keeps powders free-flowing through the stated shelf life.

Filling, sealing and the barrier trade-off

Pre-made sachets run on standard fill-seal machines; rollstock is designed for vertical or horizontal FFS lines. The PE seal layer seals at typical low temperatures, which protects heat-sensitive actives. Powder filling needs a clean seal area; dust in the seal can cause channel leaks, so we recommend a de-dusting step or a fill nozzle that keeps the seal zone clear. The honest trade-off is between recyclability and barrier. Mono-material PE recyclable films handle moisture well but let more oxygen through than an aluminium foil laminate, so they suit shorter shelf-life or less oxygen-sensitive formulas. Foil laminates give the longest shelf life but are not recyclable in most curbside streams. If your priority is recyclability, we can propose a mono-material structure and discuss realistic shelf-life targets.

MOQ is from 100 pouches or 10 kg of film for digital print, and from 10,000 pouches or 200 kg for rotogravure. Digital runs ship in 10-15 working days after artwork approval; rotogravure takes 20-25 working days. Free stock pouch samples are available; you cover courier only.
