What this pouch is

This is a flat, three-side-seal pouch built from a 100 micron OPP/PET/aluminium/PE laminate. The structure is a four-layer build: an outer OPP layer for print and scuff resistance, a PET layer for stiffness and heat resistance, an aluminium layer for barrier, and an inner PE layer that seals to itself and contacts the product. The aluminium is the functional core. It blocks light, which matters for oils, actives and fragrances that oxidise or fade when exposed to UV and visible light. It also resists water vapour and oxygen ingress, so the fill stays stable through storage and transport. Thickness is 100 micron as standard and can be adjusted if you need a stiffer or more flexible hand feel.

Features called out in the spec

The pouch is die-cut to a free shape with rounded corners. Die-cutting removes the sharp edges you get from straight guillotine cuts, so the finished pack has no burrs and no snag points. That matters on a filling line where pouches are picked and placed at speed, and it matters at retail where a rough edge reads as poor quality.

Tearing is controlled. The pack is designed to open by hand along a defined tear path, without scissors and without the tear running off-course. For a cosmetic sachet or sample, that is the difference between a clean dispense and a torn, spilled opening.

Printing is high-definition rotogravure. Gravure holds fine detail and smooth gradients, so photographic imagery, small type and brand colour blocks come out bright and consistent across the run. Colour is customisable, and the printed surface sits on the OPP layer where it is protected from handling.

Where it is used

The format suits single-use and small-dose cosmetic products: serum sachets, cream and lotion samples, mask packs, oil and serum testers, shampoo and conditioner sachets, and travel-size or hotel amenity packs. It also works for powders, gel swatches and fragrance blotter packs where light and moisture protection are needed.

Because the pouch is flat and free-shape, it takes up little space in a carton or a magazine insert. That makes it a practical choice for sampling campaigns, gift-with-purchase, subscription boxes and retail hang or shelf displays where a full-size bottle is not appropriate.

Filling, sealing and handling

Three-side-seal pouches run on standard form-fill-seal or pre-made pouch filling lines. The fill goes in through the open top, then the top seal is made with heat and pressure. Seal temperature, dwell time and pressure need to be set for the PE sealing layer and the line speed. Too cool and the seal is weak; too hot and the film can distort or the seal can channel. A seal check at start-up and mid-run is normal practice.

The 100 micron laminate is stiff enough to stand up in a filling magazine without collapsing, which helps registration and reduces misfeeds. The trade-off is that aluminium-containing laminates are not recyclable in most kerbside streams. If recyclability is a hard requirement, a mono-material PE or PP structure is the alternative, but you give up the aluminium light and moisture barrier. The right choice depends on how sensitive the fill is and what shelf life you need to claim.
