What this sachet is

This is a flat sachet pouch built for cosmetic sample packaging. The construction is a four-layer laminate: OPP on the outside, then PET, then aluminium foil, then a PE sealing layer inside. At 100 micron it stays flexible enough to run on sachet filling lines while holding a crease without cracking. The aluminium foil layer is the functional core. It blocks light and water vapour, which is what protects a cream, serum or lotion from oxidation, scent loss and texture change between filling and the moment a customer opens it.

The bag type is free shape, flat bag. Flat sachets lie neatly in cartons, magazine inserts and gift sets. Because there is no bottom gusset, the pack takes up minimal space per unit, which keeps outer carton dimensions tight and freight cost per sample low. Thickness is customizable, so a heavier fill or a more rigid hand feel can be specified without changing the bag style.

Tear, print and finish details

The pouch is designed for easy tearing. A controlled tear path means the user opens it with fingers, without scissors and without squeezing the contents out sideways. That matters for sample sachets, where the first interaction with the product is also the first interaction with the brand.

Printing is high-definition, so fine type, gradients and small logos stay legible on a small surface area. The pattern is clear and reads as a premium pack rather than a plain wrapper. Colours are customizable, and the print can be matched to an existing range so a sample sachet sits visually alongside full-size retail packs.

The bag is die-cut. Rounded corners are cut cleanly with no burrs. Burr-free edges matter for two reasons: they do not catch on filling equipment or on each other when stacked, and they do not leave a rough edge in the customer's hand. The die-cutting also defines the free shape, so the outline can follow a logo, a leaf, a bottle silhouette or any other profile the brand uses.

Where it is used

The main use is cosmetic and personal care sampling: sachets of face cream, serum, cleanser, shampoo, conditioner, body lotion, hand cream and sun care. Single-dose formats suit hotels, subscription boxes, e-commerce orders, in-store gift-with-purchase and beauty advent calendars.

The same flat sachet works for other small-dose products where light and moisture protection is needed, including powder samples, mask packs and oil-based formulas. Because the material is customizable, the laminate can be adjusted if a formula is sensitive to a specific component or if a different barrier level is required.

Filling, sealing and material trade-offs

Flat sachets run on vertical form-fill-seal and sachet filling lines. The PE inner layer seals at standard sachet sealing temperatures, and the flat format needs no gusset forming, so changeover between sizes is straightforward. Seal width and tear notch position should be agreed with the filler before artwork is finalised, because both affect how cleanly the pack opens.

The aluminium foil layer is the reason this laminate gives strong light and moisture barrier. The trade-off is that foil laminates are not recyclable in paper or mono-material streams. If recyclability is a hard requirement, a mono-material PE or PP structure can be discussed, but barrier performance against light will be lower than foil. For sample sachets with short shelf life, foil usually remains the practical choice. Digital print runs start from 100 pcs with 10-15 working days after artwork approval; rotogravure runs start from 10,000 pcs with 20-25 working days.
